How We Created a Level Concrete Surface for Steel Plate Installation in Bay Shore, NY
The Problem
A property owner in Bay Shore needed to install 1/2-inch steel plates across a large concrete area measuring approximately 100 feet long and 10 feet wide.
The challenge was that the existing concrete slab was not level. Over the years, the slab had developed slopes, uneven sections, and surface imperfections. If the steel plates were installed directly on top of the existing concrete, they would not sit properly and could create safety and performance issues.
The owner needed a smooth, level, and durable concrete surface that would support the steel plates while eliminating potential tripping hazards.

Our Solution
After inspecting the site, our team designed a concrete overlay system that would create a new level surface while strengthening the existing slab underneath.
To achieve a consistent elevation across the entire area, we determined that the new concrete surface needed to be placed at least one inch above the highest point of the existing slab. This approach allowed us to eliminate uneven elevations and provide a strong base for the future steel plate installation.
We began by thoroughly cleaning the slab and removing dirt, loose material, and debris. Any cracks or damaged concrete were opened and prepared to ensure proper repair and bonding.
Once the surface was ready, we installed custom formwork to create the L-shaped concrete section requested by the owner. Steel anchors were then driven into the existing slab in a grid pattern to mechanically connect the new concrete to the old concrete.
To further strengthen the overlay, our crew installed steel wire mesh throughout the entire work area. The mesh was securely tied to the anchors, creating a reinforced concrete system designed for long-term durability.
Before placing the concrete, we applied a professional bonding agent across the entire surface. This step helps the new concrete adhere properly to the existing slab and reduces the risk of future separation.
Our team then poured and finished high-strength 4,000 PSI concrete, carefully leveling the entire area to meet the project’s elevation requirements.
After the concrete cured, we removed the formwork and feathered the edges into the surrounding concrete. This created a smooth transition and eliminated any step-up conditions that could become tripping hazards.
In areas where additional reinforcement was needed, we used high-strength repair mortar and reinforced fiber mesh to strengthen the feathered sections.
